Brad, just wondering about the HV Battery tray...i scotchbrighted the corrosion off and spray painted primer just on the corroded areas. Funny thing is when i retested the leaking batteries they both showed no leak when placed on the painted areas. when i moved the modules to an unpainted area the leakage showed...do you think i should run a scotch bright over the flat area where the batteries come in contact the the battery tray? thanks for all your help....why is there always enough time to do it over but never enough time to do it right.

I am going to back up and explain the battery vents better. They are NOT open vents that allow air in and out of the modules. They are pressure relief valves that are normally closed. That is why there is no way for wash water to enter the modules.

I tested the resistance of the factory finish of the metal battery case at 1 ohm. Of course the painted area will have much higher resistance. The problem is with the modules, not the case. Any continuity across the plastic module case is too much. I found resistance of 100M ohms on the module's plastic cases was conductive enough to cause the P3009 error code. After cleaning the modules the resistance exceeded the 200M ohm limit of my meter. Upon reassembly my leaking pack was then free the P3009 error code.

Measure the resistance of the plastic cases of your leaking modules. Try several different spots on each module. Be sure to check on the ends under the terminals. Conductivity in the 100M ohm range is to much. Then clean the modules and check again.
