Heres the numbers of that set that finished up this morning.
this set looks odd because the power went out and i lost the data and had to recycle this set.

    Module 32: D1:4008 C1:7250 D2:6359 C2:7250
    Module 33: D1:965 C1:4238 D2:4133 C2:4770
    Module 34: D1:4049 C1:7250 D2:6408 C2:7250
    Module 35: D1:4079 C1:7250 D2:6346 C2:7250

just finished up the last of them on this pack. great numbers.

38 and 29 which peaked on bank 2 of my charger previously, I recycled those. This time I put 29 on bank 1 and kept the charge amps at 2 just to see of it would peak and it didn't. I put 38 on bank 2 but lowered the charge amps to 1 and that bank didn't peak. So for some reason bank 2 on my charger detects peak when charging a module at 2 amps. The other banks don't. Weird. So I can set the nimh peak detection from default to 5mv all the way up to 20 mv. I would like to keep all the banks at a 2 amp charge so I can get these done. Should I bump the mv up to 20mv on bank 2 and let it go on a 2amp charge our just leave bank 2 at a 1 amp charge rate?

Welcome to the 'bleeding edge!' You have discovered:
    • new things about your charger (just as I did with MRC 989)
    • quality and characteristics of low-mileage modules (I worked with worn out ones)
    • how dV/dt works as a function of amps (confirmation of other reports)
    • good rule of thumb to tradeoff 'overcharge' versus measured capacity (every data point helps!)
I for one fully appreciate your efforts and enjoyed collaboration. A good engineer is not afraid to ask, listens, and then makes an informed decision of where to go next. You've done good!

As for your last question about which amps to use, patience and try the experiment. Then please share what you've learned. Just remember to do one last, parallel, charge and be careful when assembling the new pack. Do not be surprised if some metal 'bending'.

I could not have done this without your help and the help of others here. I surely would have made a mistake our messed up the pack.
So what I'm trying is on bank 1 is module 25(peaked module), bank 2 which peaks is module 32 (peaked module)I and I got two others on the other banks. All are on 7250 mah cutoff, 1amp discharge, charge is 2 amp, what I did was up the millivolt detection on bank 2 to 20mv the highest it will go, just to see what happens, ill know tonight when it charges.
I'm not really worried about it because of the mah cut off. Plus I'm doing the 2 cycles starting with discharge.

Question is, what becomes my usable capacity when you go back and recycle modules that have a lower capacity (5900 something mah)or peaked out in my case, because these others im cycling will have 4 cycles on them. I need to know this because of pairing up the modules. I'm thinking Wednesday ill be putting the pack in my car since ill be off.

I'm not putting 4 cycles on them. That would be the total amount from when I started cycling the pack.

To get a compliment from you guys means Alot. I have learned so much coming to this forum and have been welcomed and felt welcomed from day one. i take the advice you give me seriously and want to learn this. Plus, now my Dad saw what I was doing and needs his little 03 insight battery taken care of. so ill be asking for more advice on that and that should most definitely pertain to what Bob has done with worn modules. my dads insight has 100k on it. But thats another project, ill get to this week sometime.

That will be a nightmare unless you can buy new batteries... Do any of the more recent Honda hybrid models use a similar form-factor battery module as the old Insight?

The good thing is there's only 20 or 22 of those sticks they call them. Not 38 lol

So here are the numbers of the last 2 modules plus previous peaked modules 29 and 38

    Module 36: D1:2756 C1:7250 D2:6207 C2:7250
    Module 37: D1:2833 C1:7250 D2:6248 C2:7250

    Module 29: D1:2589 C1:4325 D2:4110 C2:7250 D3:3614 C3:7250 D4:6274 C4:7250
    Module 38: D1:3803 C1:4272 D2:4122 C2:3880 D3:3830 C3:4206 D4:3689 C4:7250 D5:6336 C5:7250
Mind you module 38 was cycled 3 times due to the resistor test to pick out strong and weak modules but peaked.
Now for modules 29 and 38 and the others that peaked, 33 and 25, what would be my capacity 29 would be 6274?
    38 would be 6336?
    is this correct?

Yes, that's what Id go with. What is your plan to pair them? If it were me, I'd add the capacity of all modules then divide by 38. This should give you your avg capacity. Then I'd try to pair modules to get as close to that average as possible. Once again, I'm no expert

Reminds me of my favorite fish recipe:
    • Clean and filet 3 large, carp
    • Season with Old Bay and sage
    • Marinate with white wine over night in the refrigerator
    • Preheat an oven to 325F
    • Put the carp filet and seasonings in a brown paper bag
    • Turn down the heat to 275F
    • Cook for 1 hr, 45 minutes
    • Throw away the contents and serve the bag
Apply to the Honda Insight . . . you do realize this is PriusChat?

True true, you are correct bob, it is and I shouldn't bring that up here. but it's my dads car so it's his fault. I'm just kidding lol. you my friend however, know the nimh chemistry very well and how it performs on worn nimj modules and what to charge them at. Your definitely.a genius with these batteries that's for sure.

I was teasing too but you've learned the basics about NiMH batteries. Getting replacements might be a challenge.

There may be some systemic problems with the Insight battery management system. Some of the Honda Insight forums might have details. I'm not disrespecting the Insight, Honda tried a different approach. It might make equal sense to add instrumentation to see if the problem(s) can be identified and mitigated.

Very true, he's got a scangauge on it but I can't find any hybrid commands to enter into it to look at the pack. so ill pull the pack and check it. Anyways, Back to my pack. Again even with the charge amps still set at 2. and peak detection bumped up to 20 mv. that bank to on the charger still peeks out. so I just lowered the amp charge to 1 amp

    Ok, thank you Bob.
ok so here are some numbers of those modules that peaked (25 is still going because its on bank 2 at 1amp so it dont detect peak) and modules that did not hit 6 ahr capacity. all turned great numbers

    Module 13: D1:2621 C1:6800 D2:5907 C2:6800 D3:5237 C3:7250 D4:6358 C4:7250

    Module 20: D1:2564 C1:7250 D2:5906 C2:7250 D3:5720 C3:7250 D4:6483 C4:7250
    Module 21: D1:2601 C1:7250 D2:5936 C2:7250 D3:5639 C3:7250 D4:6407 C4:7250
    Module 22: D1:2608 C1:7250 D2:5893 C2:7250 D3:5687 C3:7250 D4:6479 C4:7250
    Module 23: D1:2519 C1:7250 D2:5949 C2:7250 D3:5687 C3:7250 D4:6405 C4:7250
    Module 25: D1:2591 C1:4662 D2:4367 C2:4388 D3:3673 C3:7250 D4:6282 C4:7250
    Module 38: D1:3803 C1:4272 D2:4122 C2:3880 D3:3830 C3:4206 D4:3689 C4:7250 D5:6336 C5:7250
Module 38 above was cycled 3 times from resistor test, it peaked, recycled at 1 amp charge, D5 is capacity
module 33 is on its last charge then ill have those numbers today.

So the big question. I got 9 modules sitting at the 6000 something ahr mark (ex: 6027, thats the lowest one)
should I after the cycling on the ones the were a hair below the 6000mah mark, do what USnavy suggests and add the capacities and divide by 38 and pair accordingly and get the pack in parallel for a couple hours and assemble on wednesday when im off, or cycle some of the modules again to bring the capacities close to the ones above here.

if it was your pack, what would you do. to me im looking at a capacity difference of about 400 mah between highest and lowest.
this may even be a repeat question, im not sure.

You already know my answer. 400mah is really nothing and the way the car keeps the charge between 40 and 80%, you'll never know there's any difference at all. If it were me, I'm adding up all the capacities, dividing by 38 then pairing modules to try to get as close to that number as possible.

Disclaimer: I'm not an expert, I'm not an engineer and, I'm not even anything other than an admin guy but, I do like to solve problems. This is an easy one in my view.

I figured that 400 mah would not be a lot or that it wouldn't matter but, I was not sure if the Prius computer can pick that up and throw a code.
