So the dealer couldn't replicate the noise and when i went i took them on a drive and of course it didn't happen. BUT they did install the remote starter which involves dropping that pan down so maybe that took care of the rattle. We will see. At least it should be an easy fix on my end if it comes back. Ill keep this updated. Also the lock mechanism for the fuel door is on back order and wont be in until about 6/8. The tech said he thinks there must be a widespread issue since everything else is available except the lock mech.

Make sure to call the Toyota Customer Experience phone number and talk to them. The nicer you are to them, the more helpful they will be to you. Many Priuschat members have had issues resolved by going this way. Remember: the dealership is not owned by Toyota and you represent less than 1% of their annual customers. However, if Toyota hears about a problem with the manner in which a dealership is representing them and/or their products, they will do something about it.

So i went looking underneath on my own and i'm pretty sure the issue IS with the heating vent. You can see in the picture that it is made of 2 different parts that clip together. Well the seal from these clips is just not tight enough to keep the 2 halves from rattling when vibration is introduced or when you tap on it. When you tap it, it sounds very rattley. When you lightly squeeze the 2 halves together to make a better seal it doesn't make any noise when tapping on it. So i left the cover off to eliminate that as a cause. On the way into work this morning the noise came back and when i reached underneath and squeezed the 2 halves together the noise went away, let go and it came back, squeezed again and it went away. So this looks like its going to be a simple matter of putting a piece of tape on each end the hold it together better and problem solved. Ill let you guys/gals know how it goes. Just wedge a folded painters tape in between the two pieces. That's what I did.

Another rattle is top dash near speaker area. Let me know when you find a fix. Lol.

lol so i thought the issue was the seal between the 2 halves but it still makes rattling noises when they were duct taped tighter together. Applying ANY pressure to the unit as a whole stops the noise so that's probably why adding foam between the drop plate and then vent works because it applies pressure on the vent by pushing on it from the drop down plate. I will wedge some foam tape in there and report back.

How did you make out with this fix? I came looking in here today for a source and solution to the same noise. :)
