Guess ought to fight them at 100k vs 200k! "Its alive!" Been procrastinating on checking for the infamous corrosion on bus bar, wish ida not done that.kinda like the OCC... just do it! Sooner the better!

    It happens all the time, mostly on negative posts but this is crazy crusty!

    The other thing hidden problem is that the positive and negative lead cables are corroded as well.
    You usually can't see it unless you remove the outer sheathing. I've seen some pretty bad stuff. Someday I should post some pics. It's pretty fascinating.

    Based upon your post I am assuming that your car's odometer is at 200K miles. If true, then it seems that you got a good run from that battery.

    The bus bar corrosion is to be expected as the battery modules leak electrolyte. Its not obvious that if you opened up the battery case at 100K miles and cleaned up the corrosion, that you would have been any better off with regards to the ultimate battery life.

    It's a shame those little bus bars weren't plated so they wouldn't corrode. If you go to the hardware store and you buy those cheap crimp on electrical connectors they do not look like copper, why, because they have are thinly plated to keep them from corroding.
    I read that Dorman's claim to fame in their rebuilt batteries is they used plated bus bars.
    I am really surprised Toyota would use copper bus bars without being plated.

    You can buy Nickel plated bus bars online.

    Note: I am not claiming Dorman's rebuilt batteries are good just that they tried to help the corrosion problem.

    Yes, but any corrosion causes voltage drop, a real thief! and well, just got to keep the battery smart unit happy!

    Initial drive felt good.
    No codes.

    Reflecting 0.50 increase across the Battery block voltages.
    before they were 16.39v -16.41v ish
    now are16.93v-16.98v ish.
    In drive, brake on,gas to floor.
    I'll do a good drive cycle tomorrow.

    Power loss from oxidized buss bars leading to an overheating battery leading to electrolyte loss which corrodes the battery terminals and leads to more power loss??

    @Tbkilb01 How did you clean the various pieces? Someone here dropped the nuts in vinegar and they turned black, so don't do that?

    Brass parts were completely tarnished badly and mixed with the crusties...shame Toyota didn't coat them better. Anyway, not unexpected after all this time and use.. Cleaned them with sanding.
    Everything else with baking soda mix. I may coat them all in dielectric later... it's really quite simple to get to battery. Just awkward weighted.
    If all stays good, I'll most likely get newest busbars from doorman. If not, May just get doorman battery. They Have great warranty...All depends, drove for two hours today and no codes ...200k and I think I need to sink some $ into it anyway. Been a great ride! Thanks for post.

    Fyi Dorman just reduced their hv battery warranty to 1 year for purchases after mid December 2017.

    For example, for sure someone recently tried dropping the nuts in vinegar, only to have them immediately turn black. Might just be cosmetic, but a bit alarming.

    I'm always leery about applying any sort of grease too: easy to do, hard to remove. And in recent years I've never seen a conventional battery on our new cars with a battery terminal coating. Because they can't be bothered? Or?

    Would it be possible to sneak a peek at any of the terminals or connectors, check on their conditions, without the need to haul the battery right out of the car and remove the case? That would be nice.

    To take the lid off you need to have the battery pack unbolted from the car. In which case, it is only a few extra minutes to lift it out and bring it into the shop to work on it.

    I do a great deal of home studio monitor audio systems and repurposing older audio component systems. Corroded audio contacts are big culprits to sound issues. What I use to clean and condition gold contacts on the audio systems are Deoxit sprays, I use their product religiously. They have solution in spray canister, squeeze bottle, sponge, nail brush applicators & other kits that cleans, conditions and provide protective coat to gold contacts so corrosion, oxidation, weatherization has no chance to layer up again. Safe on plastic also.

    Got a new toy today to see if I can "Prolong" the HV BATTERY. Now if I can find a way to offset the cost?

    I had 1 bad cell in my 2005 prius and also found water in the spare tire area. I slowed the water intrusion a bit but water still somehow made its way in the rear hatch/tire area. My copper bus bars looked like yours and I cleaned them with ketchup. I then used Noalox on all the copper bus bars to prevent corrosion and it is safe for electrical use.

    Your pictures makes me want to pull out my 2010 battery and check them out. When I looked at all the battery voltage values (in Torque app) of the blocks they are within +/-0.1V so I'm hesitant to pull the battery pack.
