Maybe it's karma with a vengence. The car I traded in for the Prius was an Audi Allroad with all sorts of phantom problems. I kinda left that part out when trading it in. Or better yet it operated correctly while they were appraising it. I didn't have the heart to sell it to an individual , but felt no remorse dumping in on a DS. Maybe the used car gods are angry with me. :) I just knew I couldn't go wrong with a Prius. Thanks for the words of advice everyone..

Update: ds called today asking if i'd be willing to drop the car off monday the 19th. He said a couple engineers from Toyota Japan want to look over my car & try to figure out the cause of the relay failure. I didn't think they did that. Anyhow, I agreed. I'll update if we find anything out....

Finally got the car back from almost 2 weeks at the DS. 4 engineers from Japan flew in and went over my car with a fine tooth comb. I was also interviewed by a rep/translator from Toyota. I was very persistant about the cold start knock and the tsb that the dealership totally ignored me about. They spent 4 days with the car and flew back home with their data. Finally the dealership decided to replace my intake manifold!! Also the relay that was zapped was replaced with a newer version that has a capacitor built in. The were really questioning if the car was near a high voltage source, like a welder or cell phone tower. I attached my reciept with the part numbers for anyone dealing with the knocking issue. I should probably post the recpt on the sticky thread about this issue. Hopefully the prius is cured completely. Keeping my fingers crossed...

And was it near a high voltage source like a welder or phone mast or military base or a subway power transformer or similar?

There's a military radar base near me that if I drive past it sometimes my speakers boom and 'drums' in a similar way to how a mobile/cell phone interfears with them but much louder and in a constant way. I avoid that route if I can.

Saying that, I've had my Prius x-rayed a couple of times with no ill effects, one by the UK borders agency and a couple by the US military!?! So it must be able to absorb some types of radiation?

Without the support from japanese engineers, the quoted sentence is a reason for your troubles.;)
The cold start knocking issue looks to be US specific problem. I didn't notice (maybe I'm wrong) any other region with this problem.

They really questioned me about that. When they found out I'm an Aircraft Mechanic they brought up the radar tower theory. I don't drive the car. My wife does & it's never near a HV source. Also, the car was in my garage near no high voltage sources when it malfunctioned. I really wish they would have shared their findings with myself or atleast the Dealership.
