Repair of tonneau cover a.k.a. hatch cover

    Hi there -- well, first, for the record, I have gone several months without an inverter-related warranty repair :) (See my earlier two)

    I went to retract the hatch cover 2 days ago and it went BLAM! and now has no retracting tension. I assume a spring probably broke within. From a little searching, I gather Toyota doesn't sell any parts for this, and a replacement is somewhere like $315-$350 :eek: (Does anyone know the part #?)

    Has anyone taken one apart? Any idea if there's a replaceable spring?

    I can't speak to the repair, but if you end up wanting to replace this, check on ebay (search for "prius cargo cover" or "Prius Tonneau Cover"). You can usually find it there for ~$100 or less.

    And do an even broader search than those search terms if necessary. My experience with the eBay Prius tonneau cover sellers is that they can be all over the map as to how they describe the cover (e.g., a lot of them call it a "shade").

    When searching for Prius accessories on eBay Motors, sometimes I've just had to look at all of the several hundred accessories found under the broadest of search terms -- "Prius".

    OK, it wasn't the spring. I am actually surprised others haven't seen this failure (maybe some will, along with other plastic failures). One of the plastic endcaps of the cover assembly holds the flattened end of the rod under tension. That part of the plastic gave way and the shape no longer held the end.

    The pieces had been bent back toward the correct placement before this picture -- they were more splayed out initially.
    I recognized this as the same failure mode we had in a dryer knob. Mr. Prymaat (call him Beldar) had repaired the dryer knob with fiberglass mesh and epoxy, and it's still holding about 9 years later, so I asked if he would try it on the Prius cover part. This is the dryer knob:

    For the Prius part, he selected "Plastic Fusion" 2-part acrylic adhesive.

    Beldar wishes to state he would have not placed the excess adhesive around the area of the repair if he knew I was going to take pictures. :)

    When putting it back together, wear safety glasses. We put about 12 revolutions of tension, and it seems a bit looser than the original state, but it's enough for now. Hopefully this will spare me having to shop for a replacement for a few years.

    Thanks for the info and photos.

    I plan on keeping my Prius until the day it dies or I win Lotto (whichever occurs first), so the info could be useful for repairing my own tonneau cover, as well as other plastic repairs.

    Remember that in a special USA marketing scam the 2005 model likely was actually purchased new in mid to early 2004 because it's cool to get something before the year of manufacture. :rolleyes: Well really late 2004 but you get the picture.:fear::eek:

    I purchased in January 2005, but crossed 36k miles some time before the 3 year mark anyway. I couldn't convince myself that the hatch cover is part of the hybrid system, so I didn't think it'd fly at the dealership to go ask for a warranty replacement ;)

    Yeah. An '05 bought in 2005 could easily be out of warranty anyway, since it's 3 years and 9 months after the start of 2005.

    I'll report in. I hope it does as well as the dryer knob. It's been a couple weeks already.

    Meanwhile, I thought of another detail to provide in case someone else tries this. Beldar found two spare screws that just fit into the voids outside of the rectangle shape, and drove them in just a bit, to provide pressure to maintain the original rectangle. Then applied adhesive in 2 stages: (1) into the voids except right around the screws. Let cure, then (2) carefully remove the screws and fill in the remaining holes.

    I fixed ours by gluing a drill bit in place. Been working flawlessly for 6 months. FYI ours broke when we gently placed it on the floor then on the long end and it slid over when we weren't looking. Cheap internal plastic part broke. Worth less than $1 NOT worth $100+.

    I'm not really a new member. I have been lurking on the Prius Chat for many years. Thank you so much for this carefully written "how to". My Prius (2005 with about 65K miles on it) had this happen now in 2014. I am making the repair now and it is great to have detailed instructions with photos!

    Good to know. Our window tinting matches the darkness of the window area under the spoiler so the cover is not needed very often. Our cover is still in great shape since it spends the vast majority of the time stored in its slot in the "under the floorboard" storage area but it only takes a second for things like that to cut loose.
