Today I removed and overhauled the entire EGR circuit to my 2010 blue Prius (217,000 miles). Over the last 3 months, this was my 4th EGR circuit procedure, updating all 3x of my Prii [and a fiend's Prius].

    MATERIALS
    - mail ordered "used" EGR valve; clean and reused EGR cooler and pipe
    - cleaning solutions: water, purple degreaser, Easy-off oven cleaner, brake parts cleaner, carburetor cleaner
    - pipe cleaning brushes
    - E8 socket
    - 2x lock washer & M5 0.8 16mm to replace phillips-head bolts with hex-head bolts to EGR valve black cap

    EGR PIPE.
    - cowel removal is necessary for EGR valve/cooler/pipe; its a simple process & I've don't it +100 times, but personally I'm not a fan of this task
    - cleaned with combination of purple degreaser, easy off oven cleaner, brake parts cleaner, pipe cleaning brush
    - the bristling pipe cleaning is great for agitation as a bore punch for that gunk removal

    EGR VALVE.
    - pressure wash cleaned & chemical spray cleaned with carburetor and brake parts cleaner
    - Also opened up the black cap & spray cleaned innards

    EGR COOLER
    - solid concrete-cooler ridden with thick black carbon soot
    - upon initial visual inspection, i could not see through the cooler
    - liquid could barely pass from one side in-port to the other side out-port
    - car wash pressure washer cleaned

    ROAD TEST.
    - ensure you meticulously replug every wire back in place
    - <5 minutes on back roads-- confidence up; parlay...
    - >15 minute road test smooth and sustained 70mph
    - gas pedal throttle is so much more responsive
    - i hope this "used" EGR valve lasts >5 years in combination with new oil catch can emplacement.

Awesome detail and thanks for sharing! I'll have to see what is on my 2013... and take a trip out to get x2 - lock washer & M5 0.8 16mm. I think I have everything other than the oven cleaner and rubber hose heat shield sleeve for the PCV Valve relocation and OCC installation.

Edit Update: I just bought two of these stainless steel M5 0.8-20mm and the stainless steel #10 lock washer package. Figuring worse case scenario, if the bolts are to long, I have to grind them down shorter. Thinking I might head to the self serve salvage yard in the morning for the sleeves if calling around I can't find any for a reasonable price. Plus there are some Prius I've not picked on yet.

Nice! I was kinda hoping you had pictures with the black cap off though. When I did my EGR clean, I was too scared to mess with that part, so I just cleaned around it .

Unrelated, but can someone explain bolt sizing/labelling conventions to me?

Assuming you want info on metric bolts, do a search on Metric bolt sizing. You'll get several useful charts on the subject.
