2010 Head Gasket Replacement - fsm, recommended parts, and tips?

    My 2010 Prius III finally spit out the head gasket at 240k.

    Quick onset of misfires on start-up from cylinder #1. Originally thought it could be spark plugs or coil packs which were long over due, but the misfire progressed to multiple cylinders and I started losing coolant at a quick pace.

    It isn't in the engine oil yet, and I haven't driven it since I realized it was a head gasket, so I think I should be OK on pistons and connecting rods, but I will check for bent rods.

    I am going to do the work myself because I can't see putting 2-3k of service hours into a vehicle with this type of mileage, and I don't want to just junk or sell the car because it is in good condition and drives great excluding this new issue. Never had any CEL's before this happened.

    I am reading lots of threads but I am hoping I can get some advice from others that have tackled this. I have done full engine rebuilds before (minus the machining) so this within my abilities if I take it slow and get the right procedures.

    First is there an online resource for the factory service manual. It would be helpful to have all of the correct torque specs.

    For parts, I was going to go with the Toyota gasket kit. Here is the parts list I am building:

    Engine Gasket Kit, 04111-37316, replaces 04111-37310, 04111-37312, 04111-37313, 04111-37314, 04111-37315. 04111-37315 was the original part that is referenced in a related TSB for this engine. https://attachments.priuschat.com/attachment-files/2022/05/222165_T-SB-0169-16_oil_consumption_fix.pdf Looks like a decent price for a full factor gasket kit. here: https://toyotaparts.mcgeorgetoyota.com/oem-parts/toyota-gasket-kit-engine-o-0411137316 but open to suggestions on cheaper option.

    I don't have a good list of what is in the gasket kit does anyone know what gaskets and seals aren't included? Water pump gasket? Cam seals and crank seal? Does this kit have valve guide seals?

    New cylinder head bolts: 90910-A2011, replaces 90910-02166 ; https://toyotaparts.mcgeorgetoyota.com/oem-parts/toyota-engine-cylinder-head-bolt-90910a2011?c=cT05MDkxMC0wMjE2Ng%3D%3D . Not sure yet how many cylinder head bolts the engine has yet, the FSM should clarify.

    Are there other things I should replace while I have this torn down? I want to save as much money as possible but I don't want to miss things that I will kick myself for later.

    If this was a timing belt engine I would be replacing the belt and tensioner... should I be replacing the timing chain, tensioner or guides? Chain seems unnecessary since it is a lifetime component.

    Any hoses that are impossible to replace normally but easier during this amount of disassembly?

    Final question, are there are factory tools that would make this job easier to do? I am thinkin it can be fully tackled without special tools, but sometimes they help.

    Thanks Chapman, that is very helpful.

    Any opinion on whether the Alldata DIY subscription is comparable to the Toyota TIS subscription for these purposes?

    I am looking at 90 dollars a month for the Toyota TIS, versus 60 dollars for an annual DIY subscription for single model at Alldata.

    What's lifetime of a gen3? Just curious . I don't see it listed anywhere so it lasts until it wears out in the engine breaks or something along that line .

    Man is that what they're charging for this stuff now My buddy just bought a Autel mod 5 or 6. It's the older red one it's you know 9-in screen or something and it does everything my TIS does It can download updates if they're available from somewhere in the world and I can bleed the brakes and other sensors that need to be dealt with seem to be no problem and these things now are supposed to be able to be bought the model 5 or 6 for like $200 maybe three for the six or something like that and I looked at my buddies had it sitting right here and it was able to pretty much do what the TIS thing does so it seems like the better deal for working people or what have you My Toyota computer that I bought came with a file that had all the updates for all the computers and ECMs and all of that business through 2023 and I've used none of them I've hadn't had the flash any computers or anything like that.

    I just finished a HG job on a 2010. The Toyota gasket kit has everything you need. If you want to replace the head bolts, water pump, or thermostat, those things come with everything you need to replace each of those things (i.e. no extra gaskets required).

    All the miscellaneous o-rings and gaskets that you are working with are included. I was surprised it was so exhaustive. I didn't find anything missing that I needed at all. It also comes with valve stem seals and an exhaust manifold to cat gasket.

    My Fel-Pro set out of Skokie Illinois used to come with all of that too I don't know if it still does It was at one point very complete and then things started falling off through the years I haven't really kept up with it as I don't usually re-gasket the two ZZ assembly ever it's not something that I would want to partake in personally same with the A engine in the Camry unless you're doing it to get the car sold.

    I’m curious: do all the items in the kit come individually wrapped, with part no’s, any description? Is there a table of contents summary page?

    I believe there’s 2 such kit, one with a few more items, perhaps for an overhaul including the block.

    The TSB for piston ring replacement is where I first saw mention of kit.

    Interestingly, I believe the dealership I bought my parts through (Lithia) substituted part number 04112-37254 which is a revised number for the larger kit ("GASKET KIT, ENGINE VALVE GRIND"). It was only $163 plus shipping. But to answer your question, no, there were no labels on anything. Fortunately the O-rings and gaskets were all pretty easy to identify which one went where. The only thing I might have had trouble with was the valve stem seals, because I don't think I could tell them apart (I didn't have the machine shop replace mine, though).

    All the random O-rings (such as the ones on the oil filter housing, and inside of the timing cover, and in the valve cover) are all different enough that you can't mix them up.

    I also noticed that the water pump and thermostat seals are actually included in this kit. For some reason I thought they had come with the WP and thermostat, since i purchased those separately.

    FYI it also came with a front main seal, which is a revised part from the original, but I didn't replace that either since mine wasn't leaking.

    That seems somewhat remiss; Toyota must have created a list, to decide what should be in the kit, and verify each kit was complete. Including a summary of contents sheet (with part no, qty and description), and part no labels on each item, would help everyone, to determine if it’s complete for starters.

    I think I've tried before, but could take another look. So the fuller kit is:

    04112-37254

    And the lesser one, listed in the TSB for piston ring replacement is:

    04111-37315

    Ugh, for the second, I found this:

    There are two kits. One includes the crank shaft seal, the wierd size Oish ring for
    the valve cover that fits in the #1 camshaft bracket, or whatever it's called, and a few other
    gaskets that I can't remember that you need. You want the FULL one.
    It's only a few dollars more.

    @rjparker You've used some special magic for image posting I think.

    Yeah I see that image at link I posted above, and it has a second image, a list of all the numbers, but they all reference to other pages. Toyota could be nice and provide a list of content, like most any product you buy. Say an Ikea shelf system or whatever.

    At least they're consistent: their event-by-event maintenance schedule drove me to create a spreadsheet. Which is probably how they first developed the schedule, lol.

    Toyota has become much less friendly towards the home mechanic than they used to. Clamping down on access to parts microfiches (even when buying parts from official dealers, it's hard to find them) and the whole idea of paying $35/day for techstream. It is leaving a bad taste in my mouth. Toyota is not unique in that regard, but at least (speaking of another vehicle I maintain) BMW hasn't shut down NewTIS like Toyota shut down ToyoDIY.

    The intake valve oil seals are gray and the exhaust valve oil seals are black.

    I've never had a problem with the Toyota parts departments.
    They've been very good with me. Even give a 10% veterans discount, sometimes more.
