You only need to discharge the new battery modules to the same voltage as the other modules in the battery. Yes, the hobby chargers can also do a controlled discharge as well.

Yes, if the battery ecu detects certain faults, then it will turn the fan on high when it sets those codes.

As far as DIY, replacing all the modules with new ones is easiest, and if done correctly will be the most reliable.

Also, if the voltage sense harness connector is badly corroded, the pins on the ecu are damaged and will likely cause further problems. I would get another ecu from ebay or a junkyard.

Anything else on DIY refurbs - read those threads. I did when I got my 2006. Bought several chargers. Replaced 5 modules after charge-discharge cycling everything 5-6 times. Load tests, etc. The HV pack still works fine, but it took almost 5 weeks to do it all.

what's an acceptable voltage of a cell? I checked my battery all cells were above 8 volts except two were 6.2 or something so I replaced them with 7.2 volt. I didn't know I had to balance them. If I charge them to 8 volt do you think its going to work? I believe its the faulty battery but how would I absolutely make sure its battery problem. I bought an obd2 thing but it only works with Andriod. Shall I take to a dealership or Autozone is capable of scanning it as well?

When one or more modules are 1.2 volts below the others, that usually indicates that one of the 6 battery cells connected in series inside that module has failed and no balancing will help. When I said that you needed to charge your "new" modules, it was to get all of your modules to as close to the same voltage before starting to use your Prius. If a module pair differs from the others but more than a few tenths of a volt, The battery ECU will flag a problem.

So when I open the crate I will find more weak cells? you think my best bet is to replace it with a new battery pack from Toyota, is refurbished not a good choice?

Equally important is any replacement module should be of a similar capacity which is why you cannot just add one or two brand new (never been used) modules in with the other old modules. While resting voltage may be a consideration, getting replacement modules that match the capacity of your other modules is more important.
Probably 1.37 to 1.4 volts. But I suspect you meant the acceptable voltage of a module (which contains 6 cells in series) and for a module 8.2 to 8.4 volts.
No, a brand new battery (that is to say the entire 28 modules) can just be installed straight out of the crate and you're good to go.
Yes, a new OEM is the best choice. A refurb is not a good choice but some people through circumstance use some form of a refurb.

Is it too hard to transfer over the electronics on the new battery pack? is it hard to disconnect the battery ECU, I know its just a clip on but sometimes its so hard to get them out.

also can Toyota deny a core charge refund? as far as I can tell the battery pack in my car seems original.

I haven't had the pleasure to date, but from what I've heard from others' experiences it is pretty straightforward.
They can, but again from what people have reported, some turned refurbs which were accepted with no problem then others whose dealer refused to accept green or red or whatever painted cores.
    You should be ok then.

Thank you! I'm going to buy a new battery in couple of days. I just wanna make sure I'm doing this right, transfer the electronics correctly. the only thing bothers me if the ECU connector is stuck that will create more downtime. I don't have engine light on the dash, I have Red triangle, ABS light and some exclamation light.

Bought the battery, will install it today. Any last minute advice? Can anyone tell me the torque specs for the nuts and bolts please?

I think he means the bolts that attach the case to the car body and possibly the electronics tray bolts. There is no need to be torquing the bus bar bolts in an OEM battery as that part is all pre-assembled.

For those you will need a ft.lbs torqe wrench if you're going to torque them to spec.

I dismantle everything, my only worry what if the orange Ecu connector doesn’t pop out.
