I’m trying to take off my inverter cover to get to ABS actuator. The Torx bolt is frozen on. I put PB blaster on it. However, as I was trying to screw out, I started to round the inside of the Torx head. (1) any tricks to getting it out. (2) if I do round it out, what next? Vice grips on outside? Cut a slit and try big screw driver? Cut or drill it out?

You can try an "easy-out"; but if it's truly frozen in place - I doubt that's going to work either.

I would find the largest drill bit that'll fit your drill and take the trox head off. Remove the inverter cover; then grab the remaining stud. You can use a stud wrench or vise-grip to remove it. You should be able to spray the bolt threads directly with PB blaster. Let it soak in a bit, before attempting removal.

Removing the bolt head, takes the pressure off the bolt and cover. In most cases, I could usually spin the stud off by hand, if it isn't frozen/rusted in place.

    Good Luck.......

Thanks for quick reply. I was able to get bit vice grips on and turn to get started and then out. Thankfully didn’t have to resort to drilling it out, but hearing worst case scenario helped me ‘try vice grips’ first. Almost felt like I was breaking the head off, but it turned out. Phew.

Small fasteners that can be hard to crack loose are a recurring topic. Unlike the big bolts used in suspension and brakes and the like—which can get very stuck, but can usually tolerate however much force you need to get them out—the smaller fasteners are the ones with the greater risk that you strip them or break them off and thereby turn what was going to be a simple job into more of a nightmare.

A tool that often keeps those bad outcomes away is a "hand impact driver": not a power tool, just like a screwdriver with a cam and spring inside, and you bop it on the end with a hammer to get the small fastener loose. Sometimes it takes a few bops.

Another option is a kit you can get from Lisle or from Thexton for "small fastener removal" and use with an air hammer. These do not use air power for twisting at all (that'd snap the small fastener right off), but just to lightly bop many many times straight down on the head, while you turn the tool with steady gentle hand force. Things I thought were lost causes come out like buttah.

The key is to have one of those kinds of tool nearby so you can reach for it at the first sign that some small fastener is going to be trouble. If you strip the head first, it's too late.

My impact driver is very old and comes in a canvas oil roll literally smells like oil it's iron device that rusts . But the plumbers channel lock pliers that are big box store availability. Just turn it rt off . All thirty or forty I've removed and a regular 6mm 1.o goes rt back in they're . . One from the fender . I had a customer ask me where one of his fender bolts went I showed him where the white-headed bolt was on the inverter now and had put hand tight the torx bolt in fender ..
