2002 Wiring Harness Fix

    it is true. i'm not a mechanic. i have a good grasp on the hv batteries and rebuilding them but when it comes to other issues i'm still trying to troubleshoot and learn as much as i can. i've never crimped or soldered much more then a guitar pickup or 2 and it wasn't a very neat job at that. i value everyone's opinion, whether it be crimping or soldering. everyone's posts give me options to think about. i will download the wiring diagram asap.

    Nuts are put onto bolts at the factory. And, yes, we can do this just as well at home too.

    Crimping isn't rocket science. It was done by hand for a good long time before the robots came along to spoil the fun. Let's not spread any more FUD without cause.

    Putting a nut on a bolt cannot be compared to crimping. Its an apples to oranges comparison.

    No FUD spreading intended just trying to help. Honestly, I'm not going to argue with you anymore.

    What a lot of people seem to like to do is get the short subscription and download everything they can. (Some people with some programming-fu will figure out the pattern in the download URLs and write a script to slurp the rest down with less tedium, though the scripts probably only work until the next website redesign.)

    The wiring diagram manual is something like 200 pages, so if it were me I'd just keep the file on a laptop or something and look up what I need, or print specific pages out, when needed.

    There is one huge detail missing on the crimp vs. soldering discussion you leave out. Soldering is designed as a conductive repair, not a structural repair. Crimping can be both a structural repair and a structural repair if done correctly. Soldering as a splicing technique is absolutely prohibited in any professional, aviation, industrial, medical, etc. situation in a wiring harness where both wires on each side of the solder joint are not locked downed and secured. No amount of flux will prevent an unsecured soldered wire splice from breaking eventually in a vibration environment. In cars, this can be a couple of years. In helicopters, it can be a couple of flights. I have stood on the crash wreakage of a huge UAV that fell out of the sky because of an unsecured solder joint. (One of the reasons I was asked to instruct folks on the right way to do wiring.)

    In a hobby or home brew repair situation, anyone can do what they want. I certainly don't want to tell anyone what they can and cannot do. That's their decision (and responsibility). However, there is an huge amount of reliability data amassed on soldered vs. crimp repairs that cannot be ignored if someone is asking for facts about solder vs. splice reliability.

    ok, upon closer inspection of the wires, the color schemes seem fairly straight forward. with the EXCEPTION of
    (4) white w/ black stripes. this seems to be the real kicker of how to proceed next? i didn't download the wiring diagram yet, as i wanted to take a closer look at what i'm dealing with exactly.

    20 wires total:
    (4) large (gauge 14-16)
    (16) small (gauge 18-20)

    large wires:
    (1) blue/white stripe
    (1) white/black stripe
    (1) green/white stripe
    (1) white/green stripe

    small wires:
    (1) brown/white stripe
    (1) blue/white stripe
    (1) black/white stripe
    (1) blue/green stripe
    (1) white/blue stripe
    (1) red/yellow stripe
    (1) red/green stripe
    (1) red/white stripe
    (1) green/black stripe
    (1) green
    (1) black/white stripe ------ taped together (with wire below)
    (1) white/black stripe ------ taped together (with wire above)
    (4) white/black stripes

    do i just need to peel the tape back more for another pattern to emerge on the (4) white/black striped wires? with dots perhaps?

    I'm in the "crimping is better than soldering camp".

    Soldered connections are too brittle and can break with vibrations over time...that is why OEMs crimp everything.

    Two things,
    1) Use a good crimper, made in USA Channellock 909 Crimping Tool with Cutter - Amazon.com (also sold by most Home Depots) is the best $20 you can spend on a crimper IMHO. Every automotive toolbox should have one.
    2) Heat shrink and/or tape up the connection when done do keep out moisture.

    If you do these the crimps will outlast the car.

    --

    White with black are often grounds in Toyotaland. Check with an ohmeter from those wires to chassis.

    if the white w/ black are in FACT the grounds will it make a difference which one gets spliced with what as long as it is spliced to another ground?

    No, the pattern should never change on a wire. Always a solid color with a solid stripe.

    Hard one to answer. If you find out where at least one of the White w/Black striped wires ends up, I may be able to tell.

    3 prong Paul seems to think the white w black stripes are grounds. If this is the case does it matter which ground splices with which ground?

    Theoretically -- No, it should not matter. In reality, some sensitive electronics are susceptible to ground loops. In a properly designed car (like the Prius) this would be unlikely. In your case, the secondary damage from whatever sliced the wires would be more of a concern.

    If you can tell me what any of those wires plugs into, I can ensure that it is a ground and not something else. (I have the same model Prius and multimeter. A quick check for me. I'm going under the hood tomorrow to replace the MAF sensor.)

    this split is in the main (thick part) of the harness right behind my drivers head light. there is a cluster of 3 or 4 wires that branch off the main harness that plug into the head light. (you can see this in my first set of pics) one part of the harness disappears under mg1 and the other end continues routing behind the radiator. (i think) i'm out of state right now but will take a better look at where the harness is coming from and going to when i get back to the car on monday.

    also, where can i get uninsulated butt connectors outside of the internet? autozone and radioshack only have insulated connectors. thanks much!

    haha, after looking at the wires it seems pretty straight forward since 16 out of the 20 are all different color schemes. even if i look at the wiring diagram i still don't know how i'll be able to differentiate the (4) white w/ black striped wires from one cut end to the other cut end?

    OK. For that harness, all wires White with Black stripes are ground. If the internet is to be avoided for shopping(?), then use the yellow pages to call various electrical supply places for uninsulated butt splices. Granger may be a good start. If they don't have them, then ask them who might. If your going to go somewhere, at least bring a picture of what you want.

    excellent, thanks so much FL! i will get some uninsulated butt splices and heat shrink and get crimping. i see there's a grainger not too far from me. i'll crimp my 16 and then maybe twist the grounds together before i crimp them permanently just to make sure i don't get any weird ground loops. i'll keep you posted with the results. i REALLY appreciate your help with this.
