Swapping in a Gen 4 Prius' 2ZR Engine into the Prius v

    The link in #441 refers to a Honda service bulletin with some of the adventures that can involve jiggle pins. The takeaways seem to be to always position the stat so the pin is where the engineers planned it (that should be easy on a Gen 3 where the stat is integral to the elbow), and not letting it get hung up on gasket material, etc.

    So the jiggle pin is one-way valve, the head lifts (to allow trapped air to escape) but if there's "downward" pressure on the head, it stays more-or-less sealed, won't allow coolant to flow prematurely?

    I'm just thinking removing this will help help, as far as dealing with trapped air, if the jiggle pin was not functioning properly, but it will also make the thermostat "leaky". Maybe no big deal?

    Seemed like that Honda service bulletin was about some jiggle pins getting wedged open and delaying warmup. Guess that was enough of an issue to warrant a service bulletin....

    Welp, add another swap to the books using Gen3 EGR.

    So. Much. Custom. Fabrication. To retrofit the EGR onto gen 4 engine with the engine inside the vehicle. It was difficult to do on the ground I must admit but in the engine bay was pure insanity, especially after bending the crap out of that exhaust mani, that having to redo it inside the car... Absolute knucklebusting mayhem. Oh by the way, the pipe that spans intake mani to EGR, totally different flanges gen 4 to gen 3 so I had to torch, bend and modify the gen4 pipe I had as well. Took me 3 days to tidy up all the kinks and loos ends and reroute coolant lines with new hose.

    A couple more of my own induced nightmares, if you look carefully in the pics you may be able to see one. At this point I've become extremely proficient at stripping the wiper assembly, wiring harness and egr. I can start from zero and have the engine ready to pull trans and mount bolts in 3 minutes.

    Needless to say for all of you future swappers:

    Run gen 3 egrs.

    If you are near Salem MA I can help you with anything you need and you are more than welcome to take a look at what I have done.

    Car works amazing now, girlfriend very happy. I should have kept gen 3 from the beginning.

    Here's some pics, didn't include completely rerouted coolant lines but lots of people have provided some examples I used as a guide.

    I always said I want my 2012 Prius to see a 2012 engine or at least all the stuff that goes with it.

    Hello, I’m Andrew and I’m a first year college student studying mechanical engineering. My 2011 Prius blew a head gasket at around 200k miles in February 2020. I replaced the head gasket without realizing the cylinder head was hydro locked. A week later, while I was merging onto the freeway, I heard a loud pop and saw oil all over the ground in my rear view mirror. There was a hole in the engine. I parked it in my backyard for a few months while needed to focus on school. In June after I finished my finals, I decided to do this swap and it’s been running good so far.

    A simple headgasket install turned out to be a deeper problem.

    This is from a 2015 Prius Engine so no Bueno. Just make sure you inspect your Gen 4 for signs of leakage before you do the swap.

    So out with the old and in with the new

    I'm thinking the first picture is the transaxle face, at the interface with the engine? And the problem is the leak evidence around 4:30~5:30?

    The gunk in the radially spaced bolt holes: that's remnants of threadlock?
