Right. Even something as coarse as a single layer of typical cheap fiberglass furnace filter material should suffice to keep troublesome big stuff out, and not clog too readily.

    UPDATE 5000 Miles

Well, had my 5,000 mile Maintenance done today(yes only been 2 Months) at the dealership.
When I got home I checked the HV Battery Fan Filter I installed from 500 miles, and this is what it looks like after 4,500 Miles.

Just a slight amount of dust collection and 1 Mosquito.
    No Hole clogging.
I think the 5000 Mile check is perfect for this setup. (Could go 10K but I'm sticking to 5K.)
Now I know that less dust is going threw the HV Battery and HV Battery Fan.
I just washed it with water in my sink, and now clean.

    Let me know your thoughts.

I have been using a piece of vacuum motor filter, virtually since day one. Day before yesterday I pulled it out, not the first time, and swapped in a piece of mosquito screen.

With the old filter I've been seeing battery temps typically running around 36~38C. I'll see how it goes with this new, much more open mesh.

I also cleaned the fan and the ducting. You don't need to take the fan right out for cleaning; just reaching in with Q-Tips and then using a little compressed air suffices.

Before cleaning, not that good of a pic:

We're at 52000 kms, not that much.

Is his a chronic problem with these fans or a few extreme cases of rolling kennels or Sasquatch owned vehicles?

Well I would consider mine to be a little above normal with dust since I work in New Home Inspections. Very Dusty roads and I bring a-lot of dirt in with my shoes(I have Weathertech floor mats). Though I havent rolled the windows down yet. Im trying to keep the inside as clean as I can. Lol. I do Miss the wind in my hair. Lol
