Ah man. Where's the harm in at least entertaining that there could be pros and cons to both sides? I came upon this thinking solder was THE way, but I've heard some interesting arguments for crimping. Don't turn it into trench warfare, lol.

For starters, the manufacturers: pretty much 100% crimped?

They still seem to be pretty enthusiastic users of solder on circuit boards, inside things.

And then there's the inside of the Gen 2 fan controller, where
hobbit found several connections spot welded
instead of soldered, just to keep things interesting.

Every electrical connection has a slight voltage drop and I think solder wins hands down in that area.

Just keep on beating that dead horse.
Imagine what could be done if you pull all that effort into something useful????

The post from padroo is useful; it's a nice, crisp, testable hypothesis. Those are always useful. This one could be checked using just some samples of each kind of joint and a nice milliohm meter.

Sometimes you can also get the answer using a library, if the question has enough industrial importance that you'd expect someone's already done the experimenty bits. This one might be in that category.

The experiments are fun, but if there's concern about using time usefully, the library tends to pull ahead on that score.

For padroo's point, I'd be pretty surprised if the data couldn't be found either in the Air Force report already linked, or in one of its listed references (this one might be a likely candidate).

Crimped vs soldered has been going on for 3 pages now, and the thread's about rebuilding, blown head gasket. Start another thread?

The two military aircraft I worked on were manufactured by Grumman and Fairchild republic, one soldered their plugs and the other used crimped pins that were insertable into the plug. The crimped pins were more practical
In my opinion but inside electronic boxes you will find soldered connections with very few exceptions.

If you unplug your EGR valve, the rattle or knock will go away. Yes, it will throw a CEL code. Or you could replace the EGR valve. There was a recall on the ERG valve up to 150,000 miles.

Our 2010 threw an egr code 6k miles ago and all I did was clean it along with the egr cooler. No codes have popped since. I do believe the occ works because since 75k our prius has not burned oil (127k now) or knocked. I installed the occ when the car had it's first cold start knock. Found pool of oil in the im and traced it back to the pcv. I do know the prius was burning a little oil during that first knock and does not do it anymore. I am also doing 5k oci and watch it like a hawk while checking the occ. The im is much cleaner, no big pools of oil/water/fuel. During the winter is where the occ really shines.

As for everyone getting excited about crimp vs solder. Crimping can be done safely and reliably in elements with the use of ideal noalox, I actually used it to repair the hybrid battery, all my copper terminals were heavily corroded. The humidity here in MD is not ideal (joke) for electrical connections, I use noalox often. Soldering and applying liquid electrical tape works. I use a ts100 portable soldering iron, 450c in 12sec and runs off 12~25vdc. I

    Short update.
Knocks and misfire are gone. Its about 600 miles after i changed and cleaned all parts involved for the second time. I guess the first clean round was good for about 40k miles. I am still not going for the OCC. might need to smog it for the first time this coming february

Many here in Cali have oil catch cans in our Prius, it’s either remove it for smog, install in the underside so the smog tech doesn’t see it, or know someone who smogs it for you AND understands OCC can only help and do no harm.;)

Yes it seems like no choice but to install occ. I will see if a smog will be required this april and if i wont get the gen4 than i will install that occ after that and stay with it. depends on my finance.

What will this do then? Keep the valve closed and not recirculate?

I believe so. I've read here a few times that the (properly functioning) EGR system is paramount to keep the engine temps down. I would be very reluctant to defeat it; would instead try to clean/maintain it.

Yep. I have found that the EGR doesn't close during idle or low speed driving causing the rattle or chug, chug, chug. When you pull the plug, the EGR just doesn't open anymore. The chug, chug, chug doesn't come back, ever.

I got mine smogged with catch can still attached/installed and passed CA smog. Either the tech didn't see it or ignored(not likely) it. However, my catch can is black and hoses are too so maybe he think it's stocks. :) I got lazy and decided not to remove it since the shop has one free re-test if I fails so I take a chance. :)

Yeah my OCC is shiney aluminum, but their was some versions, a bit more compact and satin black. Another good ploy is to get automotive hose clamps instead of the screw clamps: looks more legit.

Mine is mounted on the lower cross-beam too, so even shiney, you really have to look to see, through the jumble of airbox and hoses.
