I’ll leave It to @2k1Toaster to explain - he’s pretty explicit in the instructions that it’s better for his set-up to put them on the top side.

Did you use an inch pound torque wrench when tightening the module.hardware? Or did you simply guess on tightness?

Often guessing can leave to under tightening or over tightening. Which can lead to damage or incorrect data.

Same thing for the HV connections at the relays.

Thanks, but don’t have a torque wrench. I’ve learned over the years to be pretty careful about tightening. Just took it for a test drive, and everything was normal. Noticed a definite difference in the engine not running as much as previously. Also noticed a much more stable charge level (fairly steady number of blue bars, occasional green). No error codes.

UPDATE II: Daughter drove car back to school (about 130 miles) yesterday without incident (well, except for the honeybee that flew out of the defroster vents; she managed to shoo it out a window without wrecking).

You know gentlemen I am in California and own a 280,000 mile 2004 . Last Wednesday the same exact lights came on with me . It was suggested I go to Auto Zone ( a chain auto parts) and they would read the code(s) for me at no charge . After reading this problem and responses I feared the battery pack . But the code that came up was ; inverter cooling system performance .
That’s when I went to YouTube & got some ideas of what to check . As it turned out my inverter coolant pump had given up .
I must say I was quite relieved to only pay 40.00 for the part as opposed to 2000.00 for a battery pack . But with the information I have gotten from your exchange has got me putting $ away for the battery pack I will be needing in the future .
    Thank you , Alan BEZ

It's worth getting a Mini-VCI or VCX cable and Techstream.

Techstream will go into much better detail than generic diagnostic computers (eg hybrid battery voltages, bad blocks, etc).

Just to update: About 1,500 miles so far on the NewPriusBatteries.com (@2k1Toaster) unit and working flawlessly. Average MPG is as good as it’s been in years (51 vs. 45-48 in past few years). Engine cuts off now sitting at lights (ICE used to run almost constantly). Will update periodically as we put on miles.

Yep. Took better part of the day, but no issues.

That's for Gen2? Do you know Gen3 is just as easy?

Yeah, a 2007. Have no idea on how much different the remove/replace process is on a Gen 3, but can’t imagine there are major differences. I found a great video on YouTube going through the R&R step-by-step. I’m sure you can find similar for Gen 3.

Here’s the video for Gen 2:

Thanks. Not my project, but I was curious for if I had kept my Gen3 long enough. What was the total cost if you don't mind telling us?

$1,600, shipping included. It was by far the most cost-effective option.

Wow, that is a great price. I suspect Gen2 does not have the same problem as Gen3 on the head gasket?

Not sure. Only ICE problem we have is burning oil, which I’m told is most likely the rings.

I have seen the gen3 battery changed in less than 30 minutes. Straight swap of the whole unit with a new Toyota unit. But the guy had done it many times and was able to take a couple of shortcuts over the factory procedures using some small universal joint socket wrenches. There was some special pin he pulled as well that causes trouble for some. But he was able to use the hv disconnect connector on it.

There’s a guy who can top that. Came across this when looking for R&R videos:

    It's not a race.
Seriously. Why would you want to see how fast you can go when working on high voltage in your own vehicle?

That's when you start making poor choices like not using an inch pound torque wrench to tighten the nuts, or not paying attention to routing the wires to avoid chafing.

Go slow. Give yourself plenty of time.
    Enjoy the process.
