Well, that I took apart many times, and I never disconnect 12v, I just hide the key in an insulated box. I'll screw back the piston, when I I stall back the pads again, and right you are being a dog around the bush:) about breaks as they are pretty important.

For a check I left my fob in the house, went out to the garage, opened the driver's door: the brake pump still activated. If that happens when the caliper is off it's likely to push out the piston (maybe just on the fronts though).

My other concern, is to make sure the car doesn't detect excess pedal travel, which can happen when you push (or screw back in, with the rear brakes) the caliper piston back in when installing new pads. That might only be detected if the car was on, but I'm not sure. The disconnected brake allows you to pressurize things, with mutliple tromp on the brakes, take up that travel. It might be belts-and-braces for that, but it's kept me out of trouble, lol.

The only thing, the car acts a little weird on the next few start ups. Specifically, it rev's up, in the first 30 seconds or so. This occurs for the subsequent 2 or 3 start ups after disconnection. I think it's recalibrating something. Also, your trip meters, radio presets are all gone. And maybe the window auto up, but you can reteach that.

When the brake pump activates, it is forcing fluid into the accumulator under the hood. That by itself isn't going to move any caliper piston (unless your actuator is in some kind of sorry leaky shape and your brakes drag all the time).

On the other hand, a few minutes after the system powers down, it will do a self test, where you will hear solenoid valves in the actuator clicking open and fluid flowing. That, if it happens with a caliper off, will add a new complication to the job.

I need some advice. The toyota branded pads fit perfectly, however during re-assembly, I noticed the last mechanic probably broke off the ?course? for one of the bolts in one of the disc brake cylinder mounting (47821-12151). I believe it is not the bolt but the mounting (where the bolt holds) which got ruined. and "only" the top one, the bottom holds the mount pretty well so far... I'm wondering now to buy a new one just because of this with two new bolts, however the 140$ + bolts seems too much for it. Any suggestion? (I don't have tools to cut a new course for the bolt (if it is called course..:)) )
Not many Prius in the junkyards around here :(

    It's $92 here:

You need another bolt as well? Maybe get two: the other one might be stressed?

Maybe chase after your "mechanic" for the cost? Not only was he putting critical bolts on with an impact wrench, he decided not tell you after he snapped the head off one?

Or he owes you the next brake job? Personally, I wouldn't use him any more, just get the $'s and be done.

Plus shipping which is $110. still a bit better but lot slower. But thanks for the tip! I wonder what would be the bolt part number. I am having hard time to find it.
I feel it would be hard to prove they were the bad guys when they replaced the wheel bearings earlier this year. The bolt still held some when I got it loosen, but not much when I tried to put back.

Search for different junk yards on the net. You can probably find the parts fairly inexpensive.

If you're using the same mechanic for all recent work, that's vexing. Sounds like they're just slamming everything in with impacts.

Finding the official torque values for every bolt and nut can be cost prohibitive, but it's just common sense that if you use an impact on full power for everything that's not good.

Another thing that might contribute to over-torque, is they lube the bolts real good, with a very slippery never-seize, then really slam them in.
