i have the exact same problem lining up my passenger side fender on my prius, i had more of a problem with the fender being lower than the hood, and there was only so much i could move the hood.

I believe its something to do with fender apron, im gonna have to tear down my prius and see whats going on, ive been driving it like this for a about 20,000 miles so far.

Did you take on a test drive yet? be mindful of any noises during slowing down or accelerating.

The aprons were a pain to get lined up. The weird thing is that the hood lines up perfectly with the headlights, bumper, and the drivers side fender but is just off on the upper part of the passenger side. The hood is flush but the gap is off. I put 80 miles on it this weekend and did not notice any odd noises. What should I be listing for?

The sound it makes when you run over a blind person.

Just kidding, I suppose something related to fluids vacuumed and filled.

OK, JS, you have proven you have a sense of humor, post lots of pictures of your projects, do things we all wish we could do, has a spouse that welds, and you fix up a Prius for your wife to drive. Face it -- you'll never fit in here. :D

It's hard to think of who could be better than a spouse who welds and is supportive of a Prius rebuild project?

Hmm, how about a spouse who owns a beer distributorship...:D

    Now that's just being greedy.

I am envious of someone who could get away with setting up a wood shop inside the house. All my tools are shoved to one side of the garage so that GF's car can fit.

    Oh my!

This is disturbingly "wrong" and absolutely hilarious at the same time. I love humor like that!

PS Congrats! That really is quite a job you did!

Here are some outdoor pics of the car:

Here you can see the gap between the hood and the passenger side fender.

I still need to install the fog lights. Technically I still need to buy them also....

The passenger side fender lines up properly with the rest of the body, it's just the hood that off.

    The drivers side is fine.

JS, what are the insurance implications with a salvage vehicle? Is it more expensive because of unknown risk?

None at all. They did not even want to see the car. I fact the underwriter wanted to know were I bought my salvage car, how hard it was to fix it, etc so they could buy one to repair.

Thanks, JS. Do you use the same spray gun for woodworking finishes?

I could but I have typically used brush on finishes for my projects.

Beautiful, thanks for the new photos! Looks like an excellent color match.

BTW, the Prius fog lights have no value beyond allowing other cars to see you better.

I see what you mean about the hood. And I completely understand your peeve and wanting it to be just right.

Beautiful job. I'd never be able to do something like that in a million years, but I really enjoyed watching the process. Thanks.

(Maybe at some point I'll post a step by step some of you can't do....a quilt maybe?)

I would think it would also leak a lot of water there into the engine bay.
